Published in the <a href=\"https:\/\/www.annualreviews.org\/content\/journals\/fluid\" rel=\"nofollow noopener\" target=\"_blank\">Annual Review of Fluid Mechanics,<\/a> the paper synthesizes decades of research to provide a roadmap for 3D printing applications ranging from artificial tissues to large-scale structures like buildings.<\/p>\n<p>\u201cRight now, 3D printing leans heavily on experience and rules of thumb, slightly modifying recipes and settings until things work,\u201d said Tyler R. Ray, associate professor in the UH M\u0101noa College of Engineering. \u201cWe want to provide engineers the tools needed to complement experience with physics-based predictions.\u201d<\/p>\n<p>The research received support from the <a href=\"https:\/\/www.nsf.gov\/\" rel=\"nofollow noopener\" target=\"_blank\">National Science Foundation<\/a>, the<a href=\"https:\/\/www.afrl.af.mil\/AFOSR\/\" rel=\"nofollow noopener\" target=\"_blank\"> Air Force Office of Scientific Research<\/a>, the <a href=\"https:\/\/www.nih.gov\/\" rel=\"nofollow noopener\" target=\"_blank\">National Institutes of Health<\/a>, and <a href=\"https:\/\/www.nist.gov\/baldrige\/honeywell-federal-manufacturing-technologies-llc\" rel=\"nofollow noopener\" target=\"_blank\">Honeywell Federal Manufacturing &amp; Technologies, LLC.<\/a><\/p>\n<p><img fetchpriority=\"high\" decoding=\"async\" width=\"676\" height=\"381\" src=\"data:image\/svg+xml,%3Csvg%20xmlns=\" http:=\"\" alt=\"\" class=\"wp-image-246802\" data-lazy- data-lazy- data-lazy-src=\"https:\/\/www.newsbeep.com\/au\/wp-content\/uploads\/2025\/11\/manoa-engineering-silicone-honeycomb.jpg\"\/>Snapshot of the direct-ink writing process. Image via University of Tennessee.<\/p>\n<p>Direct-Ink Writing: Balancing Fluid and Solid Behavior<\/p>\n<p>The review focuses on direct-ink writing (DIW), in which the ink must flow easily through a nozzle but immediately maintain its shape after deposition. This technique accommodates a wide range of materials, including living cells, concrete, ceramics, and polymers, enabling forms and structures beyond the reach of conventional plastic 3D printing.<\/p>\n<p>\u201cThe paste-like materials that are used in direct-ink writing are complex fluids, remarkable materials that display both liquid- and solid-like behavior, depending on their surroundings,\u201d said Alban Sauret, associate professor at the University of Maryland and lead author. \u201cSuch materials have been studied for decades, but DIW presents new and challenging constraints that require a deeper understanding of how these complex fluids behave during printing.\u201d<\/p>\n<p><img loading=\"lazy\" decoding=\"async\" width=\"676\" height=\"381\" src=\"data:image\/svg+xml,%3Csvg%20xmlns=\" http:=\"\" alt=\"\" class=\"wp-image-246801\" data-lazy- data-lazy- data-lazy-src=\"https:\/\/www.newsbeep.com\/au\/wp-content\/uploads\/2025\/11\/manoa-engineering-direct-ink-writing.jpg\"\/>Snapshot of the direct-ink writing process.Image via UH M\u0101noa.<\/p>\n<p>The paper identifies three crucial stages where the physics of the material dictates the outcome. First, the ink must pass through the nozzle without clogging\u2014a challenge amplified when it contains particles or fibers for reinforcement.<\/p>\n<p>Second, as the ink exits the nozzle, it can deform, coil, or wobble, compromising the structure. Third, after deposition, the material must strike a balance between being solid enough to retain its shape and fluid enough to adhere to prior layers. Achieving this balance is particularly challenging for particle-laden inks, which offer enhanced strength and functionality. \u201cWe\u2019re still in a mode of discovery where each answer provides new questions to ask and new areas to explore, which was what brought the three of us together in the first place,\u201d Ray noted.<\/p>\n<p><img loading=\"lazy\" decoding=\"async\" width=\"676\" height=\"381\" src=\"https:\/\/www.newsbeep.com\/au\/wp-content\/uploads\/2025\/11\/manoa-engineering-direct-ink-writing-demo.jpg\" alt=\"\" class=\"wp-image-246800\"  \/>Snapshot of the direct-ink writing process.Image via UH M\u0101noa.<\/p>\n<p>Innovations and Interdisciplinary Insights<\/p>\n<p>The review highlights promising advances, such as materials that harden when exposed to light or heat and specially designed nozzles that minimize clogging.<\/p>\n<p>\u201cThe fact is, there\u2019s excellent DIW research out there, but it has been spread out across fields that don\u2019t usually overlap\u2014think medicine, chemistry and civil engineering,\u201d Sauret said. \u201cWith this review, we\u2019re hoping to present a cohesive and fundamental fluid mechanics framework that highlights universal challenges and inspires new interdisciplinary research to make the technology more reliable and accessible, regardless of where it\u2019s being used.\u201d<\/p>\n<p>Advances in Direct Ink Writing<\/p>\n<p>Beyond fundamental research, other groups are translating DIW innovations into practical applications. Researchers from <a href=\"https:\/\/www.jhu.edu\/\" rel=\"nofollow noopener\" target=\"_blank\">Johns Hopkins University<\/a> have introduced a new <a href=\"https:\/\/3dprintingindustry.com\/news\/is-t-code-the-new-g-code-researchers-develop-new-programming-language-236347\/\" rel=\"nofollow noopener\" target=\"_blank\">3D printing programming language<\/a> called Time Code (T-Code), outlined in <a href=\"https:\/\/www.nature.com\/ncomms\/\" rel=\"nofollow noopener\" target=\"_blank\">Nature Communications<\/a>. Co-authors Sarah Propst and Jochen Mueller report that T-Code enhances both speed and quality for complex multi-material parts.\u00a0<\/p>\n<p><img loading=\"lazy\" decoding=\"async\" width=\"1024\" height=\"505\" src=\"data:image\/svg+xml,%3Csvg%20xmlns=\" http:=\"\" alt=\"Multi-color 3D printing with T-Code. Photo via Johns Hopkins University.<\/p>\n<p>Optimized for DIW, it uses a Python script to split traditional G-Code into two synchronized tracks: one controlling the 3D print path and the other managing printhead functions. Unlike line-by-line G-Code execution, T-Code coordinates printer motion with critical tasks such as material switching and flow adjustments in real time, eliminating start-stop interruptions that typically slow production and introduce defects. This enables continuous fabrication with maintained accuracy and detail, supporting advanced features such as smooth material gradients and in-situ material changes.<\/p>\n<p>Elsewhere, researchers from the <a href=\"https:\/\/www.kaist.ac.kr\/en\/\" rel=\"nofollow noopener\" target=\"_blank\">Korea Advanced Institute of Science and Technology (KAIST),<\/a> <a href=\"https:\/\/www.sookmyung.ac.kr\/en\/index.do\" rel=\"nofollow noopener\" target=\"_blank\">Sookmyung Women\u2019s University<\/a>, and <a href=\"https:\/\/aldaver.co.kr\/\" rel=\"nofollow noopener\" target=\"_blank\">Aldaver<\/a> have applied DIW to flexible electronics, developing a platform that prints <a href=\"https:\/\/3dprintingindustry.com\/news\/smart-garments-now-track-motion-and-recognize-objects-with-96-accuracy-in-combat-241464\/\" rel=\"nofollow noopener\" target=\"_blank\">sensors<\/a> directly onto fabric. Published in <a href=\"https:\/\/www.nature.com\/npjflexelectron\/\" rel=\"nofollow noopener\" target=\"_blank\">npj Flexible Electronics<\/a>, this approach offers a scalable and adaptable method for producing smart garments capable of monitoring human movement and physiological signals in real time. Unlike traditional e-textile fabrication methods, which rely on yarn coating or stencil-based printing, DIW allows customized patterns on both sides of the fabric, including multilayered structures.
